I'm way tired so may not be reading your code closely enough, but it looks
to me like you could do produce the same functionality like this:
$breakstring="***BREAK ME HERE!***"; //use whatever you want
$inputstring=wordwrap($inputstring, 3500 , $breakstring);
$outputarray=explode($breakstring,$inputstring);
