Thanks for going the extra mile to look into this.
I'm using PHP4, and I get exactly the same error. I'm quite familiar with C,
I was a game developer in a previous life, and a graphics hardware driver
writer in the life before that. I haven't cracked open the source code to
PHP yet, I'm not sure I want to go there.
Anyways, it works with a temporary file. See here for a big scaled up
